I suppose if it had happened to anyone else, I'd have read about it here, but just in case, has it? And how did they resolve it?
Mine chipped on the back at the top where the ridged area overlaps the springboard,on the side where the stylus silo is, the top two ridges broke off, leaving a little notch which exposes the upper wing of the springboard which sticks out a little there. The two ridges broke off more or less flush with the side of the case, where it's thicker.
I have never dropped it or slammed it against anything. And I've only removed the springboard cover a couple of times out of curiosity over what was in there--I don't have any springboard modules yet. So I can't account at all for anything having stressed it there. And I carry it in my purse with the plastic cover over the front in a special pocket where it doesn't get knocked against anything.
When I read about chipping along the notch at the top where the cover clips on I started being very careful with my cover, and I thought that must be the weakest part of the case.
I kept the little chip and could probably glue it back on. I'm going to call them and see what they say, though. It looks to me like a design flaw.
I was scanning for any new posts on this exact topic, since the same thing happened to me yesterday. Like you, GJG, I have never dropped the unit, and don't play much with the springboard cover. I'm calling HS today to see what they will do. Must be a Y2k thing. 
Out of curiosity, I just checked my Visor and I also have a good sized crack in that same spot! It's on the top side where the Springboard board cover slides in ... on the infrared side of the unit. Like everybody else, I have not dropped the Visor.
Yes, there was a discussion of this early on, entitled "design flaw" or something like that. It seems to be pretty prevalent. Mine started almost immediately, and eventually, a little sliver broke off of that lip - about 1cm across. Since then, it has not gotten any worse, and the cover still seems to hold on firmly. I've had it since early November, and I've not dropped it either. The crack appeared after a few hundred times of removing and replacing the cover.
I called HS, and a brand spanking new Visor is on its way, no charges to me. It's still under warranty. Bravo, HS, and thanks!
As a note, I don't think this is the same chipping that was mentioned previously in a long thread about a flaw in the design. That thread referred to the hard-cover tab slot at the back of the springboard slot. These chips are directly on the back of the unit, on the ribbed portion on either side of the springboard slot.
I feel better reading everyone's comments--sounds like they do back the product up. I just worry because if this case is crumbling away, another one might do so as well! It's so completely surprising, since nothing has ever happened to stress it at that point.
